Every 3D printed cosplay tutorial online assumes you own a printer, have 300 spare hours, and enjoy babysitting a machine at 2am. Most people building a costume have none of those things. What they have is a con date, a character, and a budget.

This guide covers the version where you never touch a printer: where the files come from, what a commissioned print run costs, how to scale pieces to your actual body, and the finishing work that decides whether the result looks like armour or looks like plastic. Step 1: Getting Files That Fit You

There are three routes to a file, and they cost wildly different amounts. Existing armour kits sold on Etsy, Gumroad, MyMiniFactory and creator storefronts run roughly $10-60 for a full set and are usually sold pre-split into printable chunks with alignment pegs. Free files exist but are usually single-piece models never intended to be worn, and re-cutting one for a print bed is real work. Commissioning an original sculpt is $300-1,500 and only makes sense for a character nobody has modelled.

The step everyone skips is scaling. A kit is modelled to fit whoever the sculptor had in mind, which is not you. Before anything gets printed, measure your chest circumference, shoulder width, forearm length and head circumference, and give those numbers to whoever is doing the slicing. Most kits scale uniformly by 5-15% either way without looking wrong. Beyond that you are into re-modelling.

One thing to check before commissioning: many cosplay kits carry personal-use licences that permit you to print them but not to have them printed commercially. Read the licence, and tell your maker what it says. Step 2: What the Printing Costs

Cosplay pieces are large, hollow and printed at low infill, so they eat print hours rather than filament. A helmet is typically 350-600g of PLA, which is $6.65-18 of material and 18-30 hours of machine time. That ratio is the whole story of cosplay print pricing: you are renting a machine, not buying plastic.

Two things reduce that number meaningfully. First, ask for a coarser layer height. Cosplay armour gets sanded and filled anyway, so 0.28 or 0.3mm layers cut print time substantially and cost you nothing you were not about to sand off. Second, ask for low-infill printing on non-structural panels. A shoulder pauldron does not need 15% gyroid infill; it needs three walls and nothing inside.

Step 3: Choosing the Material

The material question for cosplay has a boring answer and it is worth defending: use PLA or PLA+ for nearly everything.

Do not print everything. Fabric, straps and padding belong in fabric. EVA foam is still better than plastic for any large curved surface that sits directly against your body, because it is lighter and it forgives an imperfect fit. The strongest builds are mixed: printed hard-surface detail on a foam or fabric base.

Step 4: Finishing, Which Is Most of the Work

This is where builds die. The printing is done by a machine on someone else's schedule. The finishing is done by you, at night, after work, and it is roughly 80 hours on a full armour set.

The sequence that works: knock off support nubs and seams, glue pieces together with CA glue and reinforce the inside seams with an epoxy putty or fibreglass tape, fill the seams with a spot putty, then spray filler primer and wet-sand at 220, 400 and 600 grit. Two or three primer-and-sand cycles is normal. Then colour coats, weathering, and a matte or satin clear coat.

Time-saving that actually works: accept visible layer lines on textured surfaces. A weathered, battle-damaged finish hides layer lines completely, and a mirror-smooth painted finish shows every one you missed. Choose the paint scheme that matches the hours you have.

Step 5: Making It Wearable for Eight Hours

The build that photographs well and the build you can wear all day are different builds. Four things separate them.

Weight distribution. Hang armour from a harness worn on the shoulders and hips, not from the piece next to it. Chains of glued panels tear themselves apart at a con.

Straps and hardware. Elastic webbing, Chicago screws and industrial hook-and-loop. Budget $30-60 in hardware for a full set. Print the strap anchor points into the pieces if you can, because glue-on anchors are the first thing to fail.

Ventilation and vision. Helmets get hot within twenty minutes. A 40mm computer fan and a battery pack costs under $20 and is the single best upgrade to any full helmet. Check your peripheral vision at floor level before the con, not at it.

Travel. Design around your suitcase from day one. Pieces that split at a seam and bolt together travel; a one-piece chest plate does not. If you are flying, check the convention's prop policy and your airline's size limits before you commit to a silhouette.
